After I have machine embroidered a design on a T-shirt, I remove the stablizer on back side, the threads and sewing

are very rough, scratchy and irriating to the skin when t-shirt is worn.  What can I do?

I had the same problem and have used a fusible interfacing which I iron on the back after I have finished embroidery. It's called Fusi Knit and is VERY soft and light weight. Cut a piece that completely covers the back of your embroidery and iron it on. My son (age 2) was bothered by the embroidery on his t-shirt and this did the trick. Has washed well so far. Here are the specs:



 

FUSI-KNIT
Fusible, tricot knit interfacing/underlining with crosswise stretch for soft shaping and tailoring.


100% Polyester

 I too have had the same problem with scratchy embroidery until I tried a product by Floriani - No Show Mesh Fusible

This
is a sheer cutaway, works great and is so soft.  This is fusible
and allows you to avoid environmentally harmful adhesive sprays and
eliminates the need for basting. the adhesive backing is activated by a
low-temp (260 degree) iron for a strong, secure hold to keep the
garment from stretching out of shape when hooping. So you can fuse on
to the garment before you embroider it or afterwards.  Can also be
use for stabilizing delicate fabrics like silks, satins, taffetas and lame for embroidery.

When I get to the final outline I slip a sheet of very soft stabilizer or interfacing under the hoop and then trim the excess when the design is finished.  If the design doesn't have an outline I like the soft iron on patch on the back.
